500-hour service checklist template (heavy equipment)

A copy-paste 500-hour PM checklist for construction equipment. Engine, hydraulics, undercarriage, filters, fluids, safety items — printable and editable.

The 500-hour service is the physical exam for a piece of construction equipment. Miss it and you trade a $400 PM for a $14,000 hydraulic pump, a voided warranty claim, or a machine sitting in the yard during the best two weeks of the season. This is the copy-paste checklist we hand to shop managers running fleets of 10 to 80 mixed assets — printable, editable, and grouped so the tech can knock it out in the bay without flipping between three manuals.

Before you start

  • Pull the meter reading and the last PM log entry. Note actual hours since last service — not what was scheduled.
  • Park on level ground, engine warm. Lock out the controls and tag the key. Chock the wheels or lower the bucket.
  • Have the OEM service manual open to the 500-hour section. The categories below cover 90% of OEMs; the manual fills in the torque specs and capacities.
  • Log start time. Most 500-hour PMs run 2.5 to 4 labor hours depending on asset class.

1. Engine — fluids and filters

The biggest chunk of the 500-hour PM, and the part nobody skips. Document the part number on every filter you swap so the parts room can stock to actual burn rate.

  1. Drain and replace engine oil. Capture old oil sample if you run UOA.
  2. Replace engine oil filter. Pre-fill the filter on a vertical mount.
  3. Replace primary and secondary fuel filters. Prime the system; bleed air.
  4. Replace air filter (primary). Inspect secondary; replace at 1000h or if dirty.
  5. Check coolant level and condition. Test pH and freeze point; top off with manufacturer-spec mix.
  6. Inspect belts and hoses for cracks, glazing, or swelling. Replace any over 30% wear.
  7. Clean the radiator and oil cooler fins. Compressed air from the fan side outward.
  8. Check exhaust system for leaks, loose clamps, soot trails around joints.

2. Hydraulics

The hydraulic system is where careless 500-hour work costs you the most. Contamination introduced during a filter swap will show up as a pump or valve failure 800 hours later, and the link to the PM is invisible.

  1. Check hydraulic oil level (machine in service position per manual).
  2. Replace hydraulic return filter. Use a clean rag — no shop towels with lint.
  3. Replace hydraulic pilot filter if equipped.
  4. Inspect hydraulic lines for chafing, kinks, or weeping at fittings.
  5. Cycle every function. Listen for cavitation, watch for slow drift on the dead-head.
  6. Check pin and bushing wear on the boom, stick, bucket linkage. Grease per spec.
  7. Pull a hydraulic oil sample for analysis at 1000h intervals (every other 500h PM).

3. Undercarriage, wheels, and drivetrain

For tracked machines, undercarriage is the single largest owning cost over a 10-year life. For wheeled equipment, tires and brakes do the same job. Either way, ignored wear here destroys the rest of the machine.

  1. Tracked: measure track tension. Adjust per manual.
  2. Tracked: inspect rollers, idlers, sprockets for grease leaks, flat spots, missing bolts.
  3. Tracked: measure pad height and bushing wear. Flag if approaching 70% wear.
  4. Wheeled: inspect tire pressure, tread depth, sidewall damage. Rotate per service plan.
  5. Wheeled: inspect brakes — pad thickness, drum wear, parking brake function.
  6. Inspect final drives — check oil level, look for metallic shavings on the magnetic plug.
  7. Inspect differentials and transfer case (on-road trucks): oil level, vent breather clear.
  8. Torque-check wheel lug nuts to OEM spec.

4. Electrical and instrumentation

  1. Load-test the battery. Replace at <75% rated CCA in cold climates.
  2. Clean and dielectric-grease battery terminals.
  3. Inspect wiring harnesses for chafing, especially around hinge points and door frames.
  4. Test all lights — work, beacon, backup, brake, turn. Replace any out.
  5. Verify gauges read correctly: hour meter, coolant temp, hydraulic pressure (if equipped).
  6. Test backup alarm, horn, and any telematics modem indicators.

5. Operator station and safety

This is the category most often skipped because none of it makes the machine run. It is also the category that shows up in an OSHA citation or a workers' comp claim.

  1. Test seat belt — webbing, retractor, anchor bolts.
  2. Inspect ROPS / FOPS structure for cracks, weld damage, missing fasteners.
  3. Test all emergency stop switches and battery disconnect.
  4. Inspect mirrors, glass, wipers. Replace cracked glass; safety glass only.
  5. Verify fire extinguisher is charged, tagged within the last 12 months, mounted securely.
  6. Inspect handholds, steps, and grab bars for solid mounting.
  7. Check HVAC operation — A/C charge, cabin air filter, heater function.

6. Attachments and ancillary equipment

  1. Inspect quick-coupler — wear plates, locking pin, hydraulic lines.
  2. Inspect bucket edges, teeth, side cutters. Rotate or replace at 50% wear.
  3. For thumbs, breakers, augers — follow attachment-specific 500-hour items.
  4. Grease all attachment pivot points. Document grease consumption — high usage flags a worn bushing.

Varying the checklist by asset class

The six categories above hold across heavy equipment. Class-specific tweaks you should know about:

  • Excavators and dozers: add swing-bearing inspection at every 500h, swing-drive oil sample every 1000h. Pin-and-bushing wear is the long-term killer.
  • Skid-steers and CTLs: drive chain inspection (skid-steer) or final drive oil change (CTL) at every 500h. Cabin air filter every 250h on job sites with grinding dust.
  • Wheel loaders: heavier focus on axle oil and CV joints. Articulation joint grease points double on a 4-wheel-steer model.
  • On-road dump trucks: the engine items above are still hours-driven, but brakes, suspension, and 5th wheel are mileage-driven — schedule on the mileage trigger that hits first. See the hours-vs-mileage decision guide for how to set the dual trigger.
  • Generators and compressors: 500-hour on the engine, but add a load-bank test if the unit spends most of its life on standby. Light loading glazes cylinders.

Logging completion

Whatever you do, log it. The 500-hour PM only protects you in a warranty dispute if you can show the date, the meter reading, the technician, and the part numbers. Two ways shops do this:
